Foundry casting sand molds are used in metal casting processes to shape molten metal into desired forms. Here's a basic overview of how they work:

  1. Pattern Creation: The first step in sand casting is to create a pattern, typically made of wood, metal, or plastic, in the shape of the final product. This pattern is used to create the cavity within the sand mold.

  2. Mold Preparation: A flask, which is a frame made of metal or wood, is placed around the pattern. Then, a mixture of sand and bonding agent (like clay) is packed around the pattern inside the flask. This creates the mold cavity.

  3. Pattern Removal: Once the sand has been packed and shaped around the pattern, the pattern is removed. This leaves a negative impression of the pattern in the sand, which will later be filled with molten metal.

  4. Core Placement (if needed): For more complex shapes, cores made of sand or metal may be placed within the mold to create internal cavities or passages in the final casting.

  5. Mold Assembly: If the casting requires multiple parts, such as those with overhangs or undercuts, the mold may be made in multiple pieces that can be assembled together.

  6. Pouring: After assembly, the mold is securely closed and molten metal is poured into the cavity through a gating system, which consists of channels and gates designed to control the flow of metal into the mold cavity.

  7. Solidification and Cooling: Once the mold cavity is filled, the molten metal solidifies within the mold cavity. The cooling time depends on the size and complexity of the casting.

  8. Demolding: After the metal has cooled and solidified, the sand mold is broken away from the casting. This can be done mechanically, by vibration or impact, and the casting is removed from the mold.

  9. Finishing: The casting may require additional finishing processes such as grinding, machining, or surface treatment to achieve the desired final shape and surface quality.

Sand casting is one of the oldest and most versatile casting methods, suitable for both low and high volume production of a wide range of metal parts, from simple to complex shapes.
